A leading passenger car and light-truck tyre manufacturer in Chennai faced a critical operational constraint: rapid growth in production volume had exposed the limitations of their manual material handling process.

With daily production surpassing 10,000 finished tyres, workers were still carrying and rolling tyres manually between the curing floor, inspection stations, and mezzanine-level storage. This outdated method created cascading operational problems:

Throughput Limitation: The mezzanine transfer was the chokepoint. Workers could not move tyres fast enough to match the curing line’s rated output of 12 tyres per minute. Finished tyres queued at inspection stations—a clear sign that manual material handling was constraining profitability and production capacity.

Operator Safety & Fatigue: Repetitive manual lifting of heavy tyres (20-30 kg each) caused cumulative strain injuries and safety complaints. Operations managers knew the bottleneck had become an HR and liability issue.

Surface Quality Loss: Tyres were being rolled, stacked, and moved by hand across concrete floors. Result: scuffs, edge marks, and transit damage that reduced product grade. Premium tyres were being downgraded due to handling damage, not manufacturing defects—waste that directly impacted revenue.

Sorting Complexity: Tyre variants (2-wheeler, passenger car radials [PCR], and truck-radial [TBR]) came from different curing presses but had no automated routing. Manual sorting created delays and congestion. Floor space around inspection areas was cluttered with stacked tyres waiting to be sorted and moved.

System Architecture:

The engineered solution centered on belt and roller conveyors with angled PVC cleats engineered to cradle and stabilize tyres of varying diameters (passenger car, SUV, light-truck) without rolling or shifting in transit.

Key components included:

  • Automatic Sorting Conveyor: An intelligent routing system that separates tyre variants (2-wheeler, PCR, TBR) as they exit the curing press, eliminating manual sorting delays and directing each type directly to designated lanes.

     

  • Heavy-Duty Transport Conveyor: A high-cleat belt conveyor rated for continuous operation at up to 12 tyres per minute—matching the line’s design capacity. The cleated surface was engineered to stabilize mixed tyre sizes without damage.

     

  • Mezzanine Access: A secondary belt conveyor with guidance rails that transports sorted tyres to elevated storage areas, eliminating the manual carrying that previously posed fall risk and created fatigue.

     

  • Operator Control Stations: Control boxes at both ends of the line featuring intuitive on/off, reverse, and emergency-stop buttons, allowing operators to manage material flow without walking the conveyor length.

     

  • Reliability Features: Sealed, maintenance-free precision ball bearings to eliminate lubrication schedules and reduce unplanned downtime. Enclosed plastic surfaces protect tyres from abrasion and environmental contamination.

Throughput Unlocked: Handling speed now matched the curing line’s rated capacity of 12 tyres per minute. The mezzanine transfer—once a critical chokepoint—was eliminated. The line could finally run at the speed it was designed for, directly translating to increased daily output.

Zero Operator Strain: Manual lifting and carrying were eliminated from the curing-to-storage path. Operator fatigue complaints dropped significantly, and the plant’s safety record improved. Workers could focus on quality control instead of physical material handling.

Surface Quality Recovered: Tyres now moved on cushioned, cleated belts instead of being rolled by hand. Scuff marks and edge damage were virtually eliminated. Product quality improved measurably, and revenue loss from handling damage stopped.

Space Reclaimed: Floor congestion disappeared. Tyres now move directly into sorted storage lanes instead of queuing on the floor. This freed valuable space for other operational needs.

Maintenance Simplified: Unplanned downtime from conveyor failures was minimal. The sealed bearing design required no routine lubrication, and enclosed design reduced contamination-related failures.
